That weld prep took me 3 hours more than I budgeted

I was working on a big boiler tube patch job in Gary last month and thought I had it all figured out in an hour. The old weld around the tube sheet was way harder to grind out than I guessed, and I ended up spending four full hours just on prep work. That delay pushed my whole schedule off and I had to stay an extra two hours to finish the actual welding. Next time I'm doubling my prep time estimate for any repair job like this. Anybody else run into surprise prep work that ate up their whole day?

Yo that hidden rust thing is real though. I had a job last year where I thought I was just swapping out a short section of pipe, but when I cut into it the rust had spread way further than the original spot. Ended up having to replace like 8 feet instead of the 2 I planned for. Now I always budget extra time for "surprise rust" on any old pipe work. It's never just the one spot, the stuff is always hiding further down the line.

Man that's brutal, and I feel your pain completely. I had a job last winter replacing a furnace flue pipe and the old sealant they used was some kind of industrial epoxy that took me over two hours just to chip away. The whole thing threw my timeline off so bad I ended up working by flashlight. It's always the stuff you can't see until you're in it, like hidden rust or a weird angle that forces you to reposition everything. Your double prep time rule sounds smart, and I might start adding a buffer too just for peace of mind.
